Okay this has been bugging mefor a long time. How the hell did general grievous appear. It was just like bam! EPisode 3 hes there all of a sudden.

Well, after Dooku had a bomb placed on his shuttle, he was rebuilt. He was basically, the prototype for Darth Vader's life suit. The Wookiepedia article was a nice read- I encourage everyone to take a look.
